PLC Migration: What to Prepare Before a Shutdown
A useful migration brief describes how the existing machine works, what must remain equivalent and how restart will be accepted.
1. Establish the starting point
Record exact equipment models and software versions. Gather program archives, HMI projects, electrical drawings, network details and drive parameter backups through the site’s approved process. Label where information is missing; an old drawing should not be treated as an as-built record without checking.
2. Document the operating sequence
Walk through automatic and manual modes with the operating team. Record start conditions, normal transitions, stopping behaviour, alarm recovery and downstream handshakes. Identify the responsible engineer for safety-related functions and their separate validation requirements.
3. Make an interface register
For each device or external system, record what data is exchanged, the communication method, direction, timing expectations and response to a loss of communication. Include printers, scanners, drives and production databases as well as PLC-to-PLC links.
4. Agree tests before implementation
Prepare representative normal and abnormal cases. Examples include an unreadable barcode, a blocked downstream conveyor, a drive not ready and a communication interruption. Agree the expected behaviour and evidence required for each test with the plant team.
5. Define the cutover decision
Name the person who authorizes shutdown and the person who accepts restart. Set a decision point for rollback and document the conditions under which restoration is practical. Keep the required backup files and approved recovery instructions available to the commissioning team.
6. Close the handover
Reconcile the final program and drawings with the installed system. Record unresolved issues and responsibilities, provide the agreed training and establish where backups and support contacts are kept. Completion should be tied to agreed acceptance evidence.
