The engineering challenge

A mixed machine estate needs a consistent upgrade plan without moving safety or motion control out of the machines. Machine inventories must be reconciled before hardware selection, network design and implementation scheduling.

The proposed architecture

  • Machine cells: upgrade PLC and HMI; assess I/O, power supply and UPS; integrate robots, vision and testers through the PLC or an approved interface.
  • OT network: managed cell switches, segmentation, copper or fibre links and allowlisted firewall traffic.
  • Edge connectivity: normalize data from S7, MC and serial interfaces; preserve source timestamps and data quality; buffer locally and replay after an interruption.
  • Plant applications: OPC UA connectivity to SCADA, OEE and downtime views, historian / MES context, fault notifications and maintenance workflows.
  • Engineering path: retain vendor source projects, control backups and versions, and prove restoration before handover.

Beyond a dashboard

A useful plant application needs trustworthy event data and an agreed operating response. This concept includes event IDs, UTC timestamps, quality and part context, fault notices and data-gap alerts. Production teams can identify what needs attention, while machine control remains local.

Survey and acceptance gates

  • Reconcile the equipment register, duplicate identifiers and station crosswalk.
  • Confirm accessible programs, interface permissions, spare I/O and controller compatibility.
  • Agree network boundaries, data ownership and approved engineering access.
  • Perform FAT and SAT for each machine, then test backup restoration and data recovery.
  • Finalize the BOM, physical layout, phased cutover windows and operator training after survey.
